Retention fasteners connecting the high-pressure crossover fuel pipe weren’t properly tightened during assembly, causing them to loosen over time and potentially leak gasoline directly onto hot engine components.

How a Simple Assembly Error Became a Safety Crisis

Manufacturing oversight took months to surface despite hundreds of owner complaints.

Kia launched its investigation in January 2025 after receiving reports of fuel smells and visible leaks. Genesis identified the issue even later, following incidents in July and October 2024.

Despite 387 total complaints across both brands, no confirmed fires have occurred yet—though approximately 1% of affected vehicles likely have the defect.

The technical failure involves the crossover fuel pipe that connects left and right fuel lines in both the naturally aspirated Carnival engine and twin-turbo Genesis powerplants. When fasteners loosen, pressurized gasoline escapes near hot engine components, creating textbook conditions for vehicle fires.
